Sounds to me like a broken solder joint or a faulty connector. You might want to have someone who's good at soldering take a look at the board. The controller connections are on a separate board that doesn't require removing any RF/heatsink plates to access, so it's no big deal to have a look at it.

It had occurred to me that what should be done in terms of constructing a new modem/BBA is to develop an integrated system that is an Ethernet adapter, but instead of interfacing like a BBA, emulates a PPP modem connection.
